A 90-day sugar campaign moves more raw material through a single site than most factories see in a year. Beet arrives in waves — sometimes 200 trucks per day — lands on the beet pad (Rübenplatte), accumulates in several beet stockpiles (Rübenhalden) of 50 000 to 300 000 t each, raw sugar fills silos and bays, and pulp leaves the dryer in a near-continuous stream. The industry has historically reconciled all of this on paper, with weekly inventories taken by walking the pad or sticking a rod into a silo.

By the time those numbers reach the controller, the campaign has moved on.

Why beet pads and beet stockpiles are the hardest case

A beet pad is probably the most demanding stockpile geometry in the industry: open-air, no roof, often 100 m or longer, with a constantly shifting form depending on where trucks are tipping or loaders are pulling. Classic measurement methods all fail in some way:

  • Drone surveys deliver accurate volumes — but only as a snapshot from last week. During a campaign the pile changes hourly; the value is stale before it lands on the controller's screen.
  • Manual surveying ties up a surveyor for half a shift and blocks parts of the pad for other movements.
  • Tonnage estimation via weighbridge tickets drifts over the campaign — after 60 days, book stock and reality are typically 3–5 % apart.

The mast-cluster configuration

An OWL EYE® STOCKPILE installation for a beet pad looks like this: 3–6 LiDAR sensors on masts around the pad, together delivering a 360° view of the entire stockpile geometry. Each sensor scans every few minutes; the software fuses the point clouds into a closed 3D model and computes volume per pile section.

Masts typically stand 8–12 m tall at the corner and mid-points of the pad. The sensors live in IP65+ stainless-steel housings with heated optics (for frost), and connect via a single PoE cable per mast — no cabling running across the active pad.

Where LiDAR changes the math. A fixed OWL EYE® STOCKPILE installation scans the same volume every few minutes, day and night. Output is a 3D point cloud, a calibrated volume figure, and — once the bulk density of the material is known — a tonnage. Accuracy under campaign conditions stays inside ±1 %, which matches what plants used to achieve only with a full belt-scale calibration cycle.

Dust and humidity. Sugar campaigns are not gentle environments. Dryer exhaust, cooling-tower plumes and the fine sugar dust around silo tops all scatter laser light. The OWL EYE® sensor stack uses 905 nm Class 1 LiDAR with multi-return processing, which lets the system reject the front edge of a dust cloud and lock onto the actual material surface behind it. In a Polish sugar plant we ran through the 2022 campaign, the system held its accuracy through a three-day stretch of sub-zero humidity events that would have fogged a conventional optical level sensor.

What plant managers actually do with the data. Three patterns recur across the sugar customers we work with — including the campaign documented in Sugar Industry J48 (2023):

  • Live tonnage in the silo feeds straight into the centrifugation schedule. No more "we think we have enough for the next shift."
  • End-of-campaign reconciliation between book stock, scale data and LiDAR volume now closes within a few hours instead of a week of disputes.

What it does not replace. A LiDAR system measures volume, not composition. Polarisation, sugar grade, moisture content — none of that comes from the point cloud. We pair the volume data with the existing lab and near-infrared instruments. The two sources do not compete; they confirm each other.

The integration question. A typical sugar-plant retrofit takes one to two weeks of installation per silo, plus a single calibration pass against a known reference fill. Communication runs over OPC UA or Modbus TCP to the existing control system; no proprietary middleware required. Plants that have already replaced one or two manual measurement points with LiDAR usually expand the rollout in the next campaign break.

Sugar is a campaign business, and the data window matters. A measurement that takes a week to produce is a measurement the campaign has already moved past. Continuous LiDAR shifts that window to minutes.

Eine 90-tägige Zuckerkampagne bewegt mehr Rohstoff durch einen Standort als die meisten Fabriken in einem ganzen Jahr sehen. Rüben kommen in Wellen — an Spitzentagen 200 Lkw — landen auf der Rübenplatte, türmen sich zu mehreren Rübenhalden mit jeweils 50 000 bis 300 000 t, Rohzucker stapelt sich in Silos und Boxen, und Schnitzel verlassen den Trockner praktisch ohne Pause. Die Branche hat all das historisch auf Papier abgeglichen, mit wöchentlichen Inventuren durch Begehen der Platte oder Sondieren im Silo.

Bis diese Zahlen den Disponenten erreichen, ist die Kampagne längst weiter.

Warum Rübenplatten und Rübenhalden besonders schwierig sind

Eine Rübenplatte ist die wahrscheinlich anspruchsvollste Halden-Geometrie der Branche: freistehend, kein Dach, oft 100 m oder länger, mit ständig wechselnden Form-Schwerpunkten je nachdem wo gerade abgekippt oder abgezogen wird. Klassische Mess-Verfahren versagen:

  • Drohnen-Befliegung liefert genaue Volumen, aber nur einmalig — ein Schnappschuss von letzter Woche. Während der Kampagne ändert sich die Halde pro Stunde, der Wert ist veraltet bevor er vorliegt.
  • Manuelle Vermessung bindet einen Vermesser eine halbe Schicht und blockiert Teile der Platte für andere Bewegungen.
  • Tonnage-Schätzung über Wiegescheine driftet über die Kampagne weg — nach 60 Tagen liegen Buchbestand und Realität typisch 3–5 % auseinander.

Die Mast-Cluster-Konfiguration

Eine OWL EYE® STOCKPILE-Installation für eine Rübenplatte sieht so aus: 3–6 LiDAR-Sensoren auf Masten rund um die Platte, die zusammen eine 360°-Sicht auf die gesamte Halden-Geometrie liefern. Die Masten stehen typisch 8–12 m hoch, an den Eck- und Mittelpunkten der Platte. Die Sensoren sind in IP65+-Edelstahl-Gehäusen mit beheizter Optik (für Frost-Bedingungen), und werden über ein einzelnes PoE-Kabel pro Mast angeschlossen — keine Verkabelung über die aktive Platte hinweg.

Wo LiDAR die Rechnung verändert. Eine feste OWL EYE® STOCKPILE- Installation scannt dasselbe Volumen alle paar Minuten, Tag und Nacht. Ergebnis ist eine 3D-Punktwolke, ein kalibrierter Volumenwert und — sobald die Schüttdichte des Materials bekannt ist — eine Tonnage. Die Genauigkeit bleibt unter Kampagnenbedingungen innerhalb von ±1 % und entspricht damit dem, was Werke früher nur mit einem vollständigen Bandwaagen-Kalibrierzyklus erreichten.

Staub und Feuchtigkeit. Zuckerkampagnen sind keine sanfte Umgebung. Trockner-Abluft, Kühlturm-Schwaden und der feine Zuckerstaub um die Silodecken streuen Laserlicht. Der OWL EYE®-Sensorstack arbeitet mit 905 nm Class 1 LiDAR und Multi-Return-Verarbeitung — das System verwirft die Vorderkante einer Staubwolke und rastet auf die tatsächliche Materialoberfläche dahinter ein. In einem polnischen Zuckerwerk, das wir durch die Kampagne 2022 begleitet haben, hielt das System seine Genauigkeit durch eine dreitägige Phase mit Frost-Feuchte-Wechseln, die jeden konventionellen optischen Sensor beschlagen hätte.

Was Werksleiter tatsächlich mit den Daten machen. Drei Muster wiederholen sich bei unseren Zucker-Kunden — einschließlich der in Sugar Industry J48 (2023) dokumentierten Kampagne:

  • Live-Tonnage im Silo fließt direkt in den Zentrifugen-Plan. Kein „Wir glauben, es reicht für die nächste Schicht" mehr.
  • Die Kampagnen-Endabrechnung zwischen Buchbestand, Waagedaten und LiDAR- Volumen schließt jetzt in wenigen Stunden statt in einer Woche Disput.

Was es nicht ersetzt. Ein LiDAR-System misst Volumen, keine Zusammensetzung. Polarisation, Zuckerqualität, Feuchte — nichts davon kommt aus der Punktwolke. Wir koppeln die Volumendaten mit der bestehenden Labor- und NIR-Instrumentierung. Die beiden Quellen konkurrieren nicht, sie bestätigen sich.

Die Integrationsfrage. Eine typische Zuckerwerks-Nachrüstung dauert ein bis zwei Wochen Installation pro Silo, plus einen einzelnen Kalibrier- Durchgang gegen eine bekannte Referenzfüllung. Die Kommunikation läuft über OPC UA oder Modbus TCP ins bestehende Leitsystem; keine proprietäre Middleware nötig. Werke, die ein oder zwei manuelle Messpunkte schon durch LiDAR ersetzt haben, weiten den Rollout in der nächsten Kampagnenpause aus.

Zucker ist ein Kampagnengeschäft, und das Datenfenster zählt. Eine Messung, die eine Woche braucht, ist eine Messung, an der die Kampagne bereits vorbei ist. Kontinuierliche LiDAR-Messung verschiebt dieses Fenster auf Minuten.

Una campagna saccarifera di 90 giorni movimenta in un singolo sito più materia prima di quanta ne veda la maggior parte delle fabbriche in un anno intero. Le barbabietole arrivano a ondate — talvolta 200 mezzi pesanti al giorno — vengono scaricate sulla piazzola barbabietole (Rübenplatte), si accumulano in vari cumuli di barbabietole (Rübenhalden) da 50 000 a 300 000 t ciascuno, lo zucchero greggio riempie silos e baie, e la polpa esce dall'essiccatore in flusso quasi continuo. Storicamente il settore ha riconciliato tutto questo su carta, con inventari settimanali effettuati percorrendo a piedi la piazzola o infilando un'asta nel silo.

Perché piazzole e cumuli di barbabietole sono il caso più difficile

Una piazzola barbabietole è probabilmente la geometria di cumulo più esigente del settore: all'aperto, senza copertura, spesso lunga 100 m o più, con una forma in costante cambiamento a seconda di dove i mezzi stanno scaricando o le pale stanno prelevando. I metodi di misura classici falliscono tutti in qualche modo:

  • I rilievi con drone forniscono volumi accurati — ma solo come istantanea della settimana scorsa. Durante una campagna il cumulo cambia ogni ora; il valore è già obsoleto quando arriva sullo schermo del responsabile.
  • Il rilievo manuale impegna un topografo per mezzo turno e blocca parti della piazzola per altre movimentazioni.
  • La stima del tonnellaggio dai bollettini di pesa deriva nel corso della campagna — dopo 60 giorni, giacenza contabile e realtà sono tipicamente distanti 3-5 %.

La configurazione a cluster di pali

Un'installazione OWL EYE® STOCKPILE per una piazzola barbabietole appare così: 3-6 sensori LiDAR su pali attorno alla piazzola, che insieme offrono una vista a 360° dell'intera geometria del cumulo. Ogni sensore scansiona ogni pochi minuti; il software fonde le nuvole di punti in un modello 3D chiuso e calcola il volume per sezione di cumulo.

I pali sono tipicamente alti 8-12 m agli angoli e nei punti intermedi della piazzola. I sensori vivono in custodie in acciaio inox IP65+ con ottiche riscaldate (contro il gelo) e si collegano tramite un singolo cavo PoE per palo — niente cablaggi attraverso la piazzola operativa.

Dove il LiDAR cambia i conti. Un'installazione fissa OWL EYE® STOCKPILE scansiona lo stesso volume ogni pochi minuti, giorno e notte. L'output è una nuvola di punti 3D, un valore di volume calibrato e — una volta nota la densità apparente del materiale — un tonnellaggio. L'accuratezza in condizioni di campagna resta entro ±1 %, ciò che gli stabilimenti riuscivano a ottenere solo con un ciclo completo di calibrazione della pesa a nastro.

Polvere e umidità. Le campagne saccarifere non sono ambienti gentili. Gli scarichi degli essiccatori, i pennacchi delle torri di raffreddamento e la polvere fine di zucchero attorno alla sommità dei silos diffondono tutti la luce laser. Lo stack di sensori OWL EYE® utilizza LiDAR Classe 1 a 905 nm con elaborazione multi-echo, che consente al sistema di rifiutare il fronte di una nuvola di polvere e agganciare la reale superficie del materiale dietro di essa. In un saccarificio polacco in cui abbiamo seguito la campagna 2022, il sistema ha mantenuto l'accuratezza durante un periodo di tre giorni di eventi di umidità sotto zero che avrebbero appannato un sensore di livello ottico convenzionale.

Cosa fanno davvero i responsabili di stabilimento con i dati. Tre schemi ricorrono trasversalmente ai clienti del settore zucchero con cui lavoriamo — compresa la campagna documentata su Sugar Industry J48 (2023):

  • Il tonnellaggio in diretta nel silo alimenta direttamente la pianificazione della centrifugazione. Mai più "pensiamo di averne abbastanza per il prossimo turno."
  • La riconciliazione di fine campagna tra giacenza contabile, dati di pesa e volume LiDAR si chiude ora in poche ore invece di una settimana di contestazioni.

Cosa non sostituisce. Un sistema LiDAR misura il volume, non la composizione. Polarizzazione, qualità dello zucchero, contenuto d'umidità — nulla di tutto ciò proviene dalla nuvola di punti. Affianchiamo i dati volumetrici alla strumentazione di laboratorio e infrarossi vicini già esistente. Le due fonti non competono; si confermano a vicenda.

La questione dell'integrazione. Un retrofit tipico in un saccarificio richiede una o due settimane di installazione per silo, più un singolo passaggio di calibrazione contro un riempimento di riferimento noto. La comunicazione avviene via OPC UA o Modbus TCP verso il sistema di controllo esistente; nessun middleware proprietario richiesto. Gli stabilimenti che hanno già sostituito uno o due punti di misura manuale con il LiDAR di norma estendono il rollout nella successiva pausa di campagna.

Lo zucchero è un'attività a campagne, e la finestra dati conta. Una misura che richiede una settimana per essere prodotta è una misura su cui la campagna è già passata oltre. Il LiDAR continuo sposta quella finestra a minuti.
